Die Casting Process

The die casting process is an established industrial casting method particularly suited for high-precision mass production of metal components. At Bürstlein, we rely on modern die casting solutions in cooperation with certified production partners in China – efficient, cost-effective, and reliable.

Our customers benefit from a well-thought-out manufacturing process, high-quality results, and extensive experience from the investment casting sector, which we now also apply to die casting.

What is the Die Casting Process?

Die casting is a process in which molten metal is injected at high pressure into a permanent metallic mold (die). It is ideally suited for manufacturing complex parts with tight tolerances, especially from:

  • Aluminum
  • Zinc
  • Magnesium

The process is characterized by high dimensional accuracy, excellent surface finish, and efficient serial production.

Die Casting Process Steps

  1. Mold Preparation
    The mold is heated to operating temperature and treated with release agents to ensure easy demolding.
  2. Filling the Mold
    The molten metal is injected into the mold at high pressure (up to 1200 bar). The high speed enables highly detailed results.
  3. Solidification and Cooling
    The metal solidifies under pressure within seconds. Integrated cooling systems accelerate this step and increase production speed.
  4. Demolding
    Once cooled, the part is automatically ejected.
  5. Post-processing
    Sprues, flash, or parting lines are removed. Optional surface treatments or mechanical processing may follow.

Die Casting Variants

We offer two main types of die casting – depending on the material and part geometry:

  • Cold Chamber Die Casting

  For aluminum and magnesium alloys. The melt is prepared outside the machine and then fed in.

  • Hot Chamber Die Casting

  For low-melting metals such as zinc. The melt is held directly in the machine – allowing for extremely short cycle times.

Limitations of Die Casting

Like any process, die casting has its limitations:

  • High tool costs for small series
  • Limited to low-melting metals
  • Possible porosity in cast parts
  • Limited weldability
  • Lower strength compared to forged parts
